Is welding smoke actually dangerous?

Quick answer

Yes — all welding fume has been classified a Group 1 known human carcinogen by IARC (since 2017), and Safe Work Australia's workplace exposure standard is now 1 mg/m³ over an eight-hour day — down from the previous 5 mg/m³. Mild steel fume irritates; galvanised zinc fume causes metal fume fever; stainless and chrome-moly fume carry hexavalent chromium; aluminium adds ozone. Ventilation and respiratory protection are the controls.

The hierarchy that works

Eliminate (grind coatings off) > substitute (wire/rod choice) > engineer (local extraction) > administrate (job rotation) > PPE (respirator). PPE is the last line, not the first — extraction at the arc protects you and everyone downwind.
